Electrical control system design: a review checklist

What should an electrical control design review cover?

An electrical control system should meet the machine's operating requirements and remain understandable to the people who maintain it. Review the design against the process, the installation environment and the applicable safety requirements before ordering components.

Define function and safe behavior

Describe what each operating mode does, how the machine starts and stops, and what should happen after a fault or loss of power. Identify hazards through the machine's risk assessment. Specify the required protective measures and safety-related controls from that assessment.

Grounding, protective devices and emergency-stop functions must form part of the documented electrical design. The presence of a PLC or an HMI does not establish that a safety function meets its requirements.

Check ratings and installation conditions

Review supply voltage, connected loads, conductor sizing and protective-device coordination. Match components to the expected temperature, contamination and enclosure conditions, and apply the manufacturer's installation and derating instructions.

Allow access for wiring, inspection and replacement. Check heat dissipation and cable routing early, while there is still room to change the panel layout.

Plan maintenance and future changes

Use consistent device and wire labels that match the drawings. Keep terminal blocks accessible and identify settings that must be restored after replacing a component.

Document expected expansion rather than applying a single spare-capacity percentage to every part of the system. Additional I/O, enclosure space and power capacity may each need different allowances.

Make the operator interface understandable

The HMI should show the operating state, the conditions preventing operation and alarms that help the operator respond. Use descriptions that match the machine and its documentation. Test the screens with the people who will use them.

Record the decisions before handover

For replacement-part enquiries, provide the complete label information and the relevant drawing reference. That gives the supplier a defined component to quote.

Quote the components in your design

Send the approved part numbers, quantities and drawing references. Include label photographs when the request must match installed equipment.
