When I had to deal with an obsolete servo drive that was no longer available, one of the most creative solutions I implemented was a reverse engineering approach combined with a modern retrofit. We carefully analyzed the original drive's specifications and functionality, then designed a custom interface board that allowed us to connect a modern servo drive while maintaining compatibility with the existing machine control system.
The key to ensuring safety was implementing proper Safe Torque Off (STO) functionality. Since the original drive didn't have modern safety features, we added external safety relays and monitoring circuits that would cut power to the motor when needed. We also conducted thorough risk assessments and validation testing to make sure the new setup met all the original safety requirements and then some.
What made this approach particularly creative was how we preserved the machine's original programming and operator interface while upgrading the underlying drive technology. The operators didn't need to learn new procedures, but the machine became much more reliable and safer to maintain.
